Why it matters

Why Design Help Matters

When people think about patches, they often imagine the final product — a clean, durable emblem proudly displayed on a jacket, hat, or uniform. But behind every great patch is a thoughtful design.

Patch design isn’t about inventing an idea from scratch. You already have the concept: your logo, sketch, or emblem. What matters now is understanding the details that make a patch both functional and visually effective:

  • The right size ensures your design is clear and easy to recognize.
  • The right colors make your patch pop without clashing.
  • The right shape and border define its personality.
  • The right backing makes attaching it simple.
  • The right fonts ensure your words are readable.

Without these details, a patch can turn out too small to read, too cluttered, or not durable enough for everyday use. This guide exists to help you learn what to look for. Once you know the essentials, you can send us your artwork with confidence. We’ll prepare a digital proof that’s production-ready, so you’ll see exactly how your patch will look before it’s made.

That’s why we call this page the Complete Guide to Custom Patch Design — it empowers you to make the right decisions for your patch project.

Once you know the basics, all you need to do is send us your sketch, logo, or vector artwork. Our team will prepare a production-ready proof so you can approve it before we make your patches.
Most patch designs are free. If your artwork is very complex or not provided in a vector format, a small design fee may apply — but we’ll always let you know up front.

Choose your patch type

Patches Design Options: Embroidered, PVC or Woven

Not all patches are the same. Different materials bring out different qualities in your design.

Embroidered Patch Design

Perfect for bold logos and classic looks. The raised stitching creates texture and depth. Embroidered patches work well for team uniforms, military insignias, and heritage brands that want a timeless feel.

PVC Patch Design

Flexible, weatherproof, and capable of detailed 3D effects. PVC is great for outdoor brands, tactical gear, and anyone who needs a patch that can withstand mud, water, and sun without fading.

Woven Patch Design

Smooth and sleek. Woven patches capture fine details and small text better than embroidery. If your design involves thin lines, intricate patterns, or lots of detail, woven is often the best choice.

By understanding these differences, you’ll know which style of patch matches your goals before you order.

Design elements

Before you create your patches, nail the fundamentals

Designing effective custom patches requires balancing creativity with practicality. A beautiful design won’t matter if it’s hard to read or doesn’t last after repeated washes.

What’s the Best Size for Your Patches?

There is no “average size” for patches because every design is unique. Instead, the right size depends on where the patch will be worn and how much detail it contains.

Are often 2–2.5 inches wide so they sit comfortably above the brim.

Logo patches

for branding can be small, 0.5–2.5 inches, ideal for subtle placements.

Typically run 3.5–4 inches to remain visible at a distance.

(tiny PVC squares) are often just 1×1 inch.

Can reach up to 17 inches for dramatic effect.

Pro tip

If your patch includes text, size up. The smaller the patch, the harder it is to keep lettering readable.

Common Standard Patch Sizes

Color & Contrast

High-contrast designs (dark text on light fabric or vice versa) ensure your patch is easy to read. Match your brand palette, but don’t sacrifice clarity.

Choosing Colors

Color is one of the first things people notice about your patch. To ensure accuracy, we use the Pantone Matching System (PMS). We then match Pantone colors to the closest thread or twill available.

Keep in mind:

Exact 100% Pantone matches aren’t always possible in thread or PVC, but we get as close as physically achievable.

Darker thread colors work well for outlines, while lighter colors help small details stand out.

Metallic or neon thread options add flair but can be harder to read in small areas.

Browse our [Twill Color Chart] and [Thread Color Chart] to see available options.

Fonts for Small & Medium Patches

Legibility is the biggest concern with fonts. Thin or script fonts often lose clarity when stitched. Safe options include:

  • Arial – versatile and bold.
  • Helvetica – clean, modern, and easy to read.
  • Times New Roman – classic with strong readability.
  • Verdana – designed for clarity, even at small sizes.
  • Calibri – clean, simple, and professional.

Mistakes to avoid:

  • Using script fonts under 1/4 inch tall.
  • Placing text too close to the edge.
  • Overloading a small patch with multiple words.

Common Patch Shape and Templates

While we can create nearly any custom shape, these are the most popular patch templates:

rockers

Rockers

Curved patches often used above or below a central design.

tombstones

Tombstones

Rounded rectangles that work well on uniforms.

tabs

Tabs (Squares & Rectangles)

Simple name or title patches.

shields

Shields

A strong, traditional shape.

wedges

Wedges

Triangular patches used for unique logos.

Backing Options (How to Attach Your Patch)

Choosing a backing isn’t just about cost — it’s about convenience and durability.

custom iron on patches

Iron-On Patches

Convenient for DIY attachment. Great for fashion or school projects.

stick on patches

Adhesive (Peel & Stick) Patches

Quick, temporary solution for giveaways or one-time events.

hook-and-loop-patches

Hook & Loop Patches

Removable and interchangeable. Popular for tactical and military use.

sew on patches

Sew-On Patches

Permanent and durable. Great for uniforms.

Each backing has its advantages. If your patches need to withstand repeated washing, sewing is the most reliable. If you need versatility, Velcro is unbeatable.

Borders

Borders finish your patch and protect it from fraying.

Merrow-border

Merrow Border

Stitched thread edge. Best for simple shapes (circle, rectangle, shield). Adds thickness and durability.

The thinnest Merrow Border possible is 3mm (~1/8″)

Laser-Cut Border
Laser Cut

Laser Cut Border

Heat-sealed edge. Perfect for complex shapes with sharp corners or details. Clean finish without the extra bulk.

The thinnest Laser Cut Border is 1mm (~3/64″)

Your artwork often determines which border is possible. For example, a jagged or irregular shape will require laser-cut.

Price and Value

  • Good news: Your custom patch design is usually free.
  • If you already have a vector file (AI, EPS, or high-resolution PDF), we can often prepare art before an order.
  • If your design is simple, we may also provide a preview early.
  • If your artwork is very complex or needs to be recreated from scratch, a design fee will apply. This ensures your patch is set up correctly for production. You’ll know the cost before any work begins.

Our Process

Here’s how easy it is to go from idea to finished patch:

  1. Send us your artwork. This could be a logo, sketch, or digital file. If you provide a vector file or a very simple design, we can prepare a proof before your order. For more complex designs, we’ll need your order approved first. This ensures we’re dedicating full design time to projects that are ready to move forward.
  2. We prepare a free digital proof. You’ll see exactly how your patch will look.
  3. Review & approve. Need adjustments? We’ll revise until you’re satisfied.
  4. Production & delivery. Once approved, your patches are manufactured and shipped.

This process ensures there are no surprises. You know exactly what you’re getting before a single patch is made.
